Closed Die Forging

High-precision closed die forging up to 1,600 tons. Multi-stage forging tool sets for complex, high forging ratio parts up to 1:6.5. Ideal for consistent, repeatable parts at volume.

Open Hammer Forging

Open hammer forging for larger, heavier parts exceeding 50kg. Suitable for structural and high-load applications where die forging is not economical at the required size.

Secondary CNC Machining

Forged blanks machined to finished part level using our in-house CNC turning, milling, and drilling facilities. Parts delivered ready for immediate installation — no further processing required.

Tooling Design & Engineering

Full in-house capability for tooling design and production engineering. Multi-stage tool sets including pre-form, finish, and trim tools. Parts can also be reverse-engineered from samples where drawings are unavailable.

Manufacturing Process

The Steel Forging
Process.

Forging refines the grain structure of steel, producing parts with superior strength and toughness compared to casting or machining from solid.

Raw Material Cutting

Steel stock is cut to the required blank length based on the part volume and forging ratio. Material grade is selected to meet the customer's mechanical property requirements and European standards.

Heating the Workpiece

The blank is pre-heated in a furnace and brought to forging temperature via induction heating. At white heat, the steel becomes malleable, allowing the grain structure to be shaped and refined during forming.

Pre-Forming

Complex parts are pre-formed using mini rolling stations or hammer processes before entering the main die stages. This redistributes material optimally and reduces die wear.

Closed Die Forging

The heated blank is pressed through one or more die stages — each with an impression of the target form. Multiple stages allow high forging ratios (up to 1:6.5) to be achieved for complex geometries.

Trimming & Finishing

Flash and excess material are trimmed to produce the final outline of the part. The forging is then shot blasted to clean cosmetic standards and inspected dimensionally before proceeding to secondary machining if required.

Heat Treatment & Testing

Parts can be normalised, annealed, quenched and tempered to customer specifications. Hardness testing, impact testing, tensile testing, and advanced NDT are all available at the approval stage and by sampling.

Post-Forging Finishing
Operations.

Depending on customer requirements, forgings can be subjected to a range of secondary finishing operations before despatch. All processes are carried out in a controlled environment to ensure consistent, quality results.

Secondary CNC Machining

Forged blanks finished to exact customer tolerances using CNC turning, milling, and drilling. Parts are delivered to finished part level, ready for the factory floor.

Heat Treatment

Normalising, annealing, quenching and tempering available to customer specifications. Hardness range HRC 20-60 achievable. Parts tested for hardness and impact properties as required.

Shot Blasting

This is whereby shot or steel balls are used in a high-speed airflow to blast away or clean the surface of parts. Basically, taking the surface down to the base metal. The process is manual and is extremely aggressive.

Dipping & Corrosion Protection

This involves dipping the parts into an oil or chemical solution to prevent rusting of the parts or corrosion. Normally a temporary process to protect parts in transit or between locations.

Closed die forging uses shaped dies to press the heated blank into a precise form - ideal for complex, repeatable parts at volume, with tighter tolerances and better surface finish. Yes. Donlouco manages the full process of tooling design and production engineering. For new parts, our engineers can work from customer drawings, 3D models, or physical samples - including reverse engineering where no drawings exist. We produce multi-stage die sets, including pre-form, finish, and trim tools, and manage ongoing tool maintenance throughout production.

Every shipment includes full traceability records covering dimensional inspection and, where applicable, performance test results. Raw material mill certificates are included as standard. Additional test reports for hardness, impact, or tensile testing can be provided where specified at the order stage. Donlouco is ISO 9001 certified and EN 1090 approved.

Forging has a considerable cost advantage over other manufacturing processes, particularly when high volumes are being produced over the longer term. It is the go-to method for manufacturing very tough and strong parts, and it uses less material than machining from solid. Secondary operations such as machining and surface finishing are kept to a minimum, which further contributes to overall cost-effectiveness. For medium to high-volume parts, the tooling investment is typically recovered quickly compared to the per-part savings achieved.
